Villicana Winery Uses ACI Bartops to Protect Artisanal Grape-based Spirits
Paso Robles, CA — Wineries search for packaging that not only protects their products’ integrity but also solidly emphasizes convenience and prestige within the category. Villicana Winery’s new grape-based spirits sport ACI synthetic bartops to accomplish these goals.
Consumer response to Villicana Winery’s new grape-based spirits has far exceeded expectations, proprietors Alex and Monica Villicana are happy to report. In just three years, the Paso Robles, Calif., couple has shepherded production of their category-busting RE:FIND Vodka and RE:FIND Gin to 1,500 cases annually, with a leap to 3,000 cases within reach for 2015.
The recently awakened thirst for craft spirits is fueling the popularity of this innovative product line. Made from premium, ripe, red-wine grapes, RE:FIND Vodka and Gin are the result of a process that emphasizes perfection at every step, from the selection of base ingredients to clean fermentation to diligent distillation. In keeping with traditional premium packaging in the spirits category, they chose to use bartop closures from ACI Cork USA.
Winemaker Alex Villicana had more than two decades of winemaking under his belt before he ventured into this wine-related product extension. “These spirits are wonderful in cocktails with fresh ingredients, or simply sipping on their own,” he relates. “They are changing public perceptions of what spirits can be.”
The halo of sustainability conferred by repurposing saignée undoubtedly adds to the growing appeal. Disposing of the excess grape juice in the production of his fine wines has long troubled Villicana. In search of a solution, he bypassed traditional aged brandy in favor of a product that could be released right away. After years of trial and error, in 2011 he hit the sweet spot. The first year’s production used only his own juice, but “incredible” consumer response encouraged him to reach out to other local wineries. Last year he collected 23,000 gallons–the equivalent of 150 tons of farmed grapes-which would otherwise have gone to waste.
As a long-time ACI Cork USA customer, purchasing 45×24 AC-1 natural wine corks for his award-winning estate wines, Villicana turned to his trusted supplier for closures for the new spirits line.
Sold in 375 ml and 750 ml clear glass bottles, RE:FIND Vodka and Gin are closed with ACI bartops with a wood top and a synthetic shank to preserve the taste and character of the clear spirits. Each bottle requires a different bartop diameter (19.5 and 22.5mm), which can make ordering complicated for the craft distiller, but ACI is “very accommodating of our need to place orders in small batches,” Alex Villicana says.

Corker Maintenance and Cork Order TimingON THE QUALITY SIDE - Corker Maintenance
When our client called and said that his corks were chipping and breaking, we sent out our private eye. He determined what the problem was: the hand corker being used was worn out. Keeping your corker in good working order is easy; the key is good sanitation and maintenance practices. A cleaning and a little food grade grease goes a long way! Also, check your corker compression periodically; this helps determine wear and when a corker should be replaced.
ON THE HELPFUL SIDE: Good Product Takes Time
We've seen the workflow charts in your wineries. You know about harvest time, fermentation time, etc. But what about cork-order time?
At ACI Cork USA, corks are processed to order so we can meet your bottling and storage requirements. Figuring 7-10 days into your schedule at the winery allows time for ACI Cork USA to:
- Print your corks
- Allow the ink to dry,
- Then we like 3 days to humidify the corks,
- After that, we apply a surface coating,
- We inspect the corks before counting,
- And then we do the final packaging.
And... a bit of time after packaging allows the corks to "rest", which means that the coatings can harden and SO-2 can work its magic.

Polylam & Polytin Capsules, A Question, & A Helpful Hint

Metal capsules are unquestionably a prestige finish to a bottle, but are beyond the packaging budget allocated to some wines sold at mid-point or mass-market prices. ACI Cork USA's line of polylam and polytin capsules combine prestige looks with reasonable cost.
A polylam capsule is comprised of two materials: it is aluminum on top and a polylaminate material on the sides. They are available in several configurations: polylam comes in a standard thickness, and polytin provides an extra thickness that is designed for use on complicated bottles and neck profiles.

ON THE HELPFUL SIDE
· If you are bottling with a hand corker, leave the bottles neck up for 3 - 6 months. When you don't pull a vacuum during bottling, you create 20-25 PSI inside the bottle.
· If you have corks left over, be sure to seal the bag, write the date and order number on it or, better yet, store them in the original box in a cool dry place. Sun light and fluorescent light will bleach or discolor corks so keep them in a box.

Fairfield, CA – Corks of the highest quality from ACI Cork USA are part of the premier packaging used by many wineries in the growing garagiste movement in North America. The AC-1 HAND SELECT tops bottles of Dubost Ranch wines because “we want the very best for our consumers,” according to Kate Dubost, Co-Owner/General Manager of this Paso Robles winery on California’s Central Coast.
Product differentiation is key to marketing garagiste wines and use of high end corks helps distinguish rare, artisanal, small production wines from the not-so-unique thousands of wines in the North American market.
ACI Cork USA provides natural cork bottle stoppers of all grades. The highest quality corks have little or no porosity, tend to be longer, and are preferred for wines destined for aging. The highest grades are AC1-hs (hand select), AC-1/flor, AC-2/extra, AC-3/super. Other corks in the grading system are designated Primero or Segundo.
HAND SELECT, the highest grade of corks representing the top 1 percent of quality, sell from 45 cents to $1.50 each. Because of their density, they ensure less oxygen ingress and as well as less bottle-to-bottle variation. This is highly important for Dubost Wines, whose most recent vintage of all-estate wines totaled 400 cases. Their flagship wines are their Tempranillo and Syrah.
“We buy the best available cork from ACI Cork USA, and this has paid off for us,” said Kate. “We don’t have a problem with tainted corks and so we have never experienced any losses because of TCA taint in our wines.”
Dubost takes great pride in its packaging so it also invests in good graphics and high quality paper for its labels. The family honors their late son Jacob by having ACI print Jacob’s signature on the corks as well as the Dubost logo.
“We garagiste wineries don’t have the advantage of economies of scale, but our customers value our choices in our viticultural practices and our winemaking. We intend to stay small and friendly,” said Kate. “We rely on word of mouth, and high quality packaging is part of keeping our promise to our consumers.” The family operation is also notable for its straw bale winery and tasting room, situated on the 320-acre Dubost Ranch in the historic Adelaida area west of Paso Robles, California.

Nanocork features the Bacchus barrier, a specially developed coating with an oxygen transfer barrier, which is adhered to the top and tail of an all-natural colmated cork. “Nano” quantities of oxygen are consistently delivered to wines via the barrier coating, and this feature provides better shelf life for aromatic, fresh and delicate wines than does screw cap and plastic corks.
Nanocork is ideal for wines that require low oxygen transfer, and wines with a low reduction potential. Nanocork’s oxygen permeability is the same as a high quality cork, about 0.0005 cc’s per day. Once bonded to the cork using a highly moisture-resistant polymer, the barrier material used on nanocork is completely inert. The film material is thermoformable so it molds perfectly to cork ends, thus completely covering the curved cork edge and obviating any irregularities.
Because nanocork closures use colmated corks, the environmental footprint for nanocork is excellent: this product is one way to use as much as possible of the bark of the Cork oak, a completely renewable and sustainable tree. Nanocork is a closure that is recyclable, has a low-carbon footprint compared to synthetic closures. Other advantages of nanocork are improvement in seal between cork and bottle, elimination of ‘off’ flavors attributed to cork, strengthening of the cork end, and reduction in cork dust. Nanocork is ready for immediate use in bottling after the shipping bag of nanocorks is opened; it is consistent from cork to cork, and nanocork requires no further treatment.
Nanocork was developed by UK innovation company Bacchus Wine Closures in partnership with Alvaro Coelho & Irmãos (ACI), the second largest cork producer in the world. ACI has been testing this technology since 2005 both in-house and with customers before commercializing the product in late 2009. The nanocork technology will also work well on sparkling wine corks and corks for spirits.
